Cast-in-place busbar T-joint

A cast-in-place busbar joint is created by aligning busbar conductors and encapsulating the joint with a resin mixture to ensure mechanical strength, electrical continuity, and insulation integrity. OverviewCast-in-place busbar joints are used to connect two busbar sections while maintaining low electrical resistance, mechanical stability, and environmental protection. This method involves directly casting an insulating resin over the joint, which provides a homogeneous insulation layer and protects against moisture, dust, and mechanical stress.

Preparation and Alignment

Clean and dry conductors: Ensure all busbar surfaces are free from dust, oil, or moisture to achieve optimal electrical contact. Align busbar sections: Use alignment slots or guides to position the busbars precisely. Small and large alignment parts should match to ensure proper seating.

Bolt or clamp lightly: Adjunct bolts or clamps are used to hold the busbars in place during casting. Torque specifications, such as 83 Nm for adjunct bolts, ensure mechanical stability without distorting the conductors.

Resin Casting Process

Prepare the resin mixture: Typically, a combination of resin, hardener, and filler is mixed under controlled conditions. Temperature should be maintained between 5 °C and 35 °C, and pre-warming may be required if stored in cold environments. Injection: Pour or inject the resin into the joint cavity through designated filler holes.

Transparent pipes can be used to monitor resin flow and ensure complete filling. Curing: Allow the resin to cure fully according to manufacturer specifications. Proper curing ensures mechanical strength, electrical insulation, and long-term reliability.

Advantages

Electrical performance: Provides low-resistance contact and uniform insulation over the joint. Mechanical integrity: Resin encapsulation protects against vibration, thermal expansion, and mechanical stress. Environmental protection: Cast resin joints are resistant to moisture, dust, fire, and chemical exposure.

Maintenance-free: Once cured, the joint requires minimal maintenance and ensures long-term reliability. Comparison with Other Joint MethodsBolted joints: Easier to assemble in the field but may have uneven contact pressure and require drilled holes. Clamped joints: Provide uniform pressure without holes but need more space.

Riveted joints: Permanent and secure but harder to control contact pressure.

Best Practices

Verify alignment before casting to prevent stress on conductors. Use proper torque for bolts to avoid distortion. Monitor resin flow to ensure complete encapsulation.

Follow manufacturer guidelines for resin mixing, temperature, and curing times. Cast-in-place busbar joints are widely used in low and medium voltage installations, data centers, and industrial applications where reliability, safety, and compact design are critical.
