Manufacturing Process of Outdoor Finished Optical Cables

Outdoor optical cables are manufactured through a precise process involving ultra-pure glass fiber drawing, protective coating, cabling, and rugged jacketing to withstand harsh environmental conditions.

Raw Materials and Preform Creation

The process begins with ultra-pure silica (SiO₂) derived from silicon tetrachloride, often combined with germanium dioxide (GeO₂) to form the fiber core that guides light efficiently. These materials are refined into glass preforms, cylindrical rods several centimeters thick and up to two meters long, which serve as the template for the optical fiber. The purity of these materials is critical to minimize signal loss and ensure high-performance transmission.

Fiber Drawing and Coating

Preforms are heated in a vertical furnace at around 2,000°C, softening the glass so that a thin fiber, typically 125 microns in diameter, can be drawn. The fiber diameter is continuously monitored using lasers and micrometers to maintain uniformity. Immediately after drawing, the fiber is coated with protective polymer layers to prevent mechanical damage and microbending, which could degrade signal quality.

Cable Construction for Outdoor Use

Outdoor optical cables are usually constructed as loose-tube cables, where each fiber is enclosed in a gel-filled or dry tube that allows the fiber to "float," protecting it from temperature fluctuations, moisture, and mechanical stress. Multiple loose tubes are bundled together and surrounded by strength members such as aramid yarn, steel wires, or fiberglass rods to provide tensile strength and crush resistance. The entire assembly is then encased in a durable outer jacket made of UV-resistant and water-blocking materials suitable for direct burial, aerial installation, or duct deployment.

Cabling and Stranding

The fibers are arranged using SZ-stranding technology, which ensures low tension, stable lay length, and consistent binding throughout the cable. This process is critical for outdoor cables, as it prevents fiber stress during installation and environmental changes. Loose-tube cables may also include filling compounds to prevent water ingress and maintain flexibility.

Quality Control and Testing

Throughout production, rigorous quality control is applied. Optical tests measure attenuation and signal loss using OTDR (Optical Time-Domain Reflectometry), while mechanical tests assess tensile strength, crush resistance, and bend radius. Environmental tests simulate temperature extremes, moisture, and aging to ensure the cable performs reliably in outdoor conditions.

Advanced monitoring systems in modern production lines allow real-time detection of fiber length deviations and coating defects, reducing scrap and ensuring consistent quality.

Summary

The manufacturing of outdoor optical cables is a highly precise, multi-stage process that transforms ultra-pure silica into durable, high-performance cables. Key steps include preform creation, fiber drawing, protective coating, loose-tube cabling with strength members, rugged jacketing, and extensive testing. This meticulous process ensures that outdoor optical cables can withstand environmental challenges while maintaining optimal signal transmission.
